Need help solving Ongoing Quality Issues

Hi guys

 

Need some help with ongoing quality issues. I am at a loss for how to solve these ongoing issues. We have probably 3-4 quality complaints a month. Most recent :

- missing items in a box

- hair found in food

- plastic from piping bag found in food 

- inconsistent products

 

Every time something comes up it never happens again. But how do i prevent these from occuring??? It is driving me mad and looks very bad with our contract manufacturing customer. We have a HACCP, GMP and QMS system in place. Everybody is trained on everything from hygiene to foreign materials to CCPs. The process is more manual but surely other companies don't have this many quality issues?

I just don't know what to do or how to prevent them when all of our systems are in place already.

What kind of Quality checks or verifications are in place? Do you have a record keeping of production and quality checks to catch most common issues?

Hi there,

missing items - Do you use checkweighers in your factory?- Works for us in the Spirits Industry

Hair in food - Im assuming you use hairnets and or hats? both would give you more protection

Plastic in food-This would point towards a CCP or QCP check failing, may be worth a training refresh?

Do you have clear work instructions for each step in your process? Judging by your issues, I'm assuming cakes/pastries

 

If your products are inconsistent, is each step being weighed/measured?  Do you have laminated photos of each product on the production floor?

 

Can someone pre prep pipping bags so they the ends do not need cut where the icing is?  Receive bulk box of pipping bags, open, and with clean scissors cut each one and place into a different box and labeled as cut?

 

Do you have a below the ear policy for hairnets? do you offer more than 1 size, is anyone actually checking/enforcing the proper way to wear them?

 

Checkweigher is worth every penny

 

There will always be random one off things that occur----it's because we're humans and not robots.
